Why winding dental floss is harder than winding copper wire — and what WIRESUN's move into non-metallic bobbins means for coil customers.

For years, WIRESUN has been known for one thing: winding copper wire. Air core coils, bobbin coils, special-shaped coils — components that end up inside sensors, actuators, transformers and automotive control modules.Recently, more of our machines have been running something that is not metal at all. Waxed nylon. Optical fibre. Yarn. And, increasingly, dental floss.




This is not a change of business. It is the same machines, the same operators and the same core skill applied to a different class of material. But the engineering problem is genuinely different, and it is worth explaining why.


The machine is the same. The control problem is not.

Copper wire is forgiving. It is stiff, it holds its shape, its diameter barely changes, and it tolerates a wide tension window. You can pull it reasonably hard and nothing bad happens.


Dental floss behaves nothing like that.

It stretches. 

Nylon floss under excessive winding tension elongates. The bobbin looks correct when it leaves the machine, then relaxes in storage — outer diameter shrinks, the package deforms, and the length the customer paid for is no longer the length they receive.

It is coated. Wax and flavour coatings make the surface tacky. Wound too tightly, adjacent layers block together and the floss snaps on payoff instead of unwinding.


It is soft. 

There is no rigid former holding the shape. Package geometry comes entirely from how the traverse lays each layer down.The winding machine does not change. What changes is the tension profile, the traverse pattern, and how much of the process you are willing to leave to chance.


What a dental floss bobbin actually has to get right?

Buyers in oral care rarely ask about winding technique. They ask about four outcomes:


Length accuracy. 

Floss is sold by declared length — 30 m, 50 m, 100 yd. Wind short and you have a labelling and compliance problem. Wind long and you are giving away material on every unit, multiplied across millions of bobbins.


Dimensional consistency. 

Bobbins are dropped into dispensers on automatic assembly lines. If outer diameter or width drifts between batches, the line jams. This is usually the first complaint a floss brand raises with a new supplier, and it is a winding problem, not a moulding problem.


Snag-free payoff. 

The end user pulls floss from a plastic case with one hand. If a layer catches, the product feels defective — regardless of how good the floss itself is.


Batch stability. 

A bobbin wound today should measure the same as one wound three weeks ago, after both have sat in a warehouse.


None of these are exotic requirements. They are simply what happens when you take tension control seriously on a material that punishes you for not doing so.


Formats

We wind dental floss bobbins in the formats the industry already uses:

Sideless with plastic core — the flat, self-supporting package used in most dispensers, where remaining floss is visible at a glance

Plastic-sided and paper-sided bobbins

Style L, Style M, Style A (Class 15) standard sizes, or custom outer diameter, width and core inner diameter to drawing

Materials including waxed nylon multifilament, unwaxed nylon and PTFE monofilament, or material supplied by the customer


Winding length, tolerance and winding structure are set to the customer's specification. Prototype bobbins can be produced for dispenser fit trials before tooling is committed.


Why this matters if you OEM/ODM coils from us?

There is a fair question here: what does dental floss have to do with an automotive sensor coil?

The answer is that both are the same skill measured differently.

A sensor coil is judged on inductance consistency. A floss bobbin is judged on length and diameter consistency. In both cases, the variable you are actually controlling is tension — how evenly the material is laid down, layer after layer, across a production run. A shop that can hold tension on a material that stretches, sticks and has no rigid former is a shop that can hold it on 0.01 mm enamelled wire.


It also means our customers increasingly have one supplier for both. If your product contains a wound metallic component and a wound non-metallic one, they no longer need to come from two different factories with two different quality systems.
